It's the preheat valve, mentioned above.

How can you know what he is trying to remove Mick?

I would have expected a fault on the diaphragm operated assembly to give the symptoms he has described.

Because it's what I do for a living! 20+ years, and still at it. Fixing heating systems, I'm not an installer. And we had a contract several years ago with Baxi to do their warranty work which I did for 2 years, daily.
 
Hi Agile, as above as noted by flying fish the one on the right, flow diaphragm has been removed now trying to undo the castellated nut but it's not playing ball.
 
The diaphragm is fine, that is working perfectly when hot water is demanded (it was only renewed a few months back), so when water flow is detected, pin moves forward and requests bolier to fire up. All of that works, the preheat circuit gets really hot, just never gets hot water to the plate, it's like it's stuck on permanent pre-heat.

The pin in the preheat diverter is clearly stuck thus the valve is showing stuck in preheat position....

Still trying to get into the thing or get it out altogether :(

Hi Agile, so whilst I see what you say, the motor actuator is working and the hot water is flowing to/from the expansion/reservoir. That suggested the motor actuated diverter is working. Basically I can preheat water as much as I like, I can demand hot water (as seen my water flow sensor working) but hot water from the boiler circuit never makes it to the plate HE. As I've had the HE off I can confirm that it isn't blocked and all flow sensors working. That does seem to suggest it's the preheat diverter that's stuck. Does that clarify or does it still read as being something else?? Thanks for your replies, just want to make sure I've covered all the angles!
 
Now that clarifies what you are thinking Jon.

My thought is that whilst you say the diaphragm unit is working fine, it is the manifold section behind which is not moving forward to follow it and then divert the boiler flow into the plate. But with great care you can "feel" if it is moving by pushing it in. About 7 - 8 mm of movement

The preheat diverter pin may also be stuck but that is another fault and also needs to be cleared. Easy to see if pin is returning. Usually simple as just dirt on the shaft inside the slotted nut. If not leaking can usually be cleaned with wire wool and regreased. Sometimes start leaking when the deposit on the shaft is removed.

Haven't we already established all this, like ages ago now. And the OP knows this.
 
Hi all,

Managed to free the castellated nut at last. As suspected, pin has a build up on its surface stopping it moving this all the hot water was pushing around the bypass. A good clean and grease and should be back in business! :)
