I would not use the type of flexible copper pipe fittings you have mentioned because they are not rigid and could fracture for several reasons. Also the type i think you are talking about would cause turbulance in the flow of water.

I have found a recon board on fleabay for £25.53 + postage.
I am reluctant to buy it coz i am thinking that there is not really a lot that can go wrong with a relay and the only reason that it would be smoking is if it is overloaded caused by another component failure.

Seems like its not only your baxi that suffers from this problem. Same problem occured with my boiler ( ariston microgenus 23 ) and i helped someone out in the thread below and it cured their problem too. Thanks for the info !

On hot water mode the boiler modultes the flame to give the correct heat required for the desired hot water temp.

seems to me like the first radiator is getting hot through gravity circulation and you still have a problem with the pumping of the water around the system ie voltage supply to the pump, blockage in the return pipe or an air lock in the system. just a few thoughts that you have probably already...
hello Chris, have you checked the pressure in the expansion vessel? is the automatic air release valve open? are you getting any drips from the pressure relief outlet ( blow off pipe )?
