    I can't see your photo's but you say they are double glazed so I presume they are fairly recent and probably made from crap timber so you could be on a hiding to nothing trying to repair.

    I tend to use DecorFill but it's similar. If you have some perspex knocking around you can use use it as a former, just peel it off before before the resin has fully set and it will save some sanding as the 2 part filler does tend to slump.

    FENSA simply means that they can self certify their products meet building regs and is no guarantee of quality.

    Next year when that repair fails pop it out and take it to your local joinery shop. They will probably charge between £50-£100 to make a new one and a glazier will probably charge £10-£30 to glaze it for you.

    It's there, it's called a brush seal cutter and costs £35.00. It's like a slot cutter but it cuts a T shaped slot. Just give them a call, they're very friendly especially Sonia.

    Mighton will sell you the cutter, pile holder and pile. I always run a small rare earth magnet over where I want to rout the groove as one small nail and the cutter is knackered.
