Impossible if you only removed the front cover ? I suggest you check that the front cover is not touching a loose pump lead as i had this problem on this same boiler once. Are you sure the noise is coming from the cover and not the flue bend on top the boiler ?

It levers out. Just in from where the o ring sits you can lever out the metal back plate and impeller.Or push from the internal screw.

Put in the correct size vent and sort out whatever is wrong with the flue terminal. What do they say is wrong with the flue ? Is it lined ?
