    Also, forgot to mention - system seems to be losing pressure quickly needing a topup from the mains to get to 1.2bar every few days. Is that likely to mean whatever internal pressure vessel the boiler has is shot too and could it have any bearing on the noise problem?

    Sorry. probably a bit late in the day, but I was thinking along the lines of a self tapping screw too, but wrap it in PTFE tape if you've got any lying around. Just make sure you wrap it in the right direction so screwing it in pulls it in. ie anti clockwise as you'll tighten the screw clockwise.
