I think I have found the reason. The culprit appears to be the rinse aid. I have turned it off and after a few cycles the foam had disappeared. There must have been a build up of rinse aid residue somewhere in the machine. I am going to experiment with using powder and running the rinse aid on...

I've got 35mm where the hinge screws (30mm) will go and over 45mm around the rest of it. As I've cut it now, It's job done. I will let you know if the door falls off.

If I remove the 10mm, I will still have 35mm frame depth at the door face and 45mm depth at the widest point. I think this will leave the frame strong enough.
