    I'm no structural engineer but ceilings weigh next to nothing so I would say it's fine, no need for hangers, and 5mm screws with wall plugs between each joist into the wall. A cheaper option if there's no issue fixing to the ceiling is just batten the existing ceiling with 2x2 and plasterboard that.

    Don't confuse internal and external diameters - the solvent pvc 40mm pipe is 40mm internal 43 external, the push fit PP 40mm pipe is 40mm external diameter. And presumably 1.5 inches internal or something. And as mentioned above the compression fittings can handle both.

    Air can leak through a smaller hole than water can. If there's no (compressible) air in the system you would need to take into account temperature changes too. Lots of heating systems have really tiny leaks that evaporate as soon as they form

    I guess that's a rhetorical question but the return needs to be at the bottom, hot water is less dense so would float out the top again otherwise. Flow is actually better at the top in theory.
