My honeywell valves do not trigger the microswitch on manual unless you push it quickly over then it clicks for a couple of seconds. I think manual is only for filling the system.

It's a sealed system, personally ide either isolate if you can else drain it down. If you get another exact valve you may be able to replace the rubber seal inside the valve, that is what I did with mine.

Maybe your HW valve is broken. It would only be heating the HW when CH is on if the zone valve does not close properly (or wired wrong). Also if it does not open properly then it could have restricted flow

If you are getting a lockout then it will be either a fault or overheat condition, ie the pump not taking heat away quick enough then the boiler overheats. As you have little diagnostics on the boiler then you will need to do more digging. S plan or Y plan? Is it a 3 port valve or 2 ports.

What does the boiler say its tripping out on, can you check flow/return temps?

Look at the arrow on the side of the pump body, I recently replaced my pump for a UPS3 and out the box it flowed up (if you mount body with label RWU) but my flow is down towards valves so I had to take body off and turn it around so it looked all correct.

Is this an open vent? Is there a TRV, does pump stay on after boiler stops firing? You have a negative pressure leak, air is drawn in not water going out. How else is air getting in.
