It's coming through the beading when they are open because the drain slots are at the front of the sash but the water is running to the back because the windows are open. That's my thought

I think you answered your own question. If you have your windows open in the rain the drainage will not work and you probably will get water in through the beads. Water does get in through the gasket that's why you have drainage. If the window is open the water will miss the drain slots

How do you get over the brick dust after fitting or hand prints on the glass. Wish I never had to clean after a install but it doesn't happen

I have done one of these a long while ago. We use synseal vs and I am sure they came as 3 separate parts and the cill was mitred to your angle and you then had a cill joiner.

If you use a upvc slider there will not be a massive void. Foam and small trim will do it

You could leave the side add ins/frame extenders just measure 20 MM bigger than the outside render. You will still need a add on to the bottom to raise it above the internal window board

If you are having the window opening and assuming it's a upvc window just measure render to render and add 20 MM. The add a couple of 15 MM add ones if they fit. Might also need a add on on the bottom + cill and face drain
