Filling Gaps in Fire doors

My joiner carved out intumescent groves on a fire wooden door in our factory where the groves were already on the frame!

Is there a fireproof filler I can use to save a new door and new fitting?

Maybe, you could ask your BCO, he might want to see a test certificate, though it doesn't look there is one available online - which is unusual for such products. You might have to ring Envirograph to see if they have one.
