Hi I have a 1 1/2" thick sheet of polystyrene that I want to cut a series of 5 inch holes into, does anyone have any ideas of the best way to do this leaving a neat finish?
 
I made one long time ago with a tranformer and resistance wire like a coping saw tool.

How about a metal can, cut the rim off then heated with a blowlamp to cut through? Becareful though with burning hands, oven or welding gloves should do it.
 
funny ive just been doing a similar thing. Tried a wire heated in a blow lamp and its hard not to wobble it. The tin idea seems best to me. Though the fumes are horrible!
 
if you can get it you want nichrome wire, it has a high resistance but you put a voltage through it and it cuts polystrene easily ( it gets hot)
