I removed a porch and now the inside UPVC door has not got a letter box.

Where do I make the cut as in red or green outline.

The red area is very close to the glass.

How about ftting one on the vertical in the panel on the right of the door?

Could go green if that's the only option you have. But it might be too thin for fittings depending on the type you are going for. The ones with good sealing, inside and outside, would need the cutout to have a certain thickness.

They do two different thicknesses letter boxes some start as low as 20-40mm.

I like the idea of fitting it on the right panel rather than on the door.

Yes it might do, in which case there won't be room or you'd have to cut through the metal. You could drill a test 1mm hole and see if you hit metal? If you don't happy days! If you do then stick it in the lower panel.

I'd mount an external letter box on the wall to the side of the door.
We've had one for about 6 years now. No draught through the letter box to worry about.
