I checked it by peering down the flue to start with, and then carefully dismantled it.

There was nothing wrong with any of the flue. I always assemble with silicone grease to help the seals slide easily. Very satisfying.

So what do you think has caused the CO² to come firmly into spec and the noise to stop?

Thats actually a much smaller spread between min and max power than is achieved on most installations.
