Going to drill then cut through a pvc door for a catflap. Is it best to mask it all incase it splits?

It shouldn't be necessary, but it could help when you mark out! Splintering usually occurs on hard thermoset laminates, not PVC.
John :)

Make a slight mark with a nail or something to start the drill off, as masking tape won't allways stop the drill slipping, but what do you ntend to make the cut with.

As in blade, because you won't get a hacksaw in the door. You need a jigsaw blade, or to carfully work a saw into the drill cut.

U mean start off with a jigsaw to get the cutting going then use hacksaw?

Just did it. The hole I cut was too tight so ended up fathing around. If you cut a bit bigger than the template it doesn't matter because the flap will hide it. Well learned that for next time. Also I needed to cut the thickness of the plastic which goes through door down. It was obviously made thick for thick doors but the instructions weren't clear about cutting the edge off. Oh well did it. Will definitely use a jigsaw next time.

On the pvc door there was this blue foam stuff between the two outer and inner pvc walling. Not dangerous is it?
